Digital vs flexo: why a 50-unit label order is possible

How digital and flexographic label printing differ in setup cost, run length and colour — and why a 50-unit order is only possible on digital.

The reason most label printers quote in thousands is not policy. It is the economics of flexographic printing, which needs plates and make-ready before the first label is printed.

Understanding the two methods explains almost every price difference you will see.

Flexographic printing

Flexo uses a flexible photopolymer plate wrapped around a cylinder. Ink transfers from an anilox roller to the plate, then to the substrate.

Strengths: very fast, cheap per unit at volume, excellent on long runs, handles a wide range of films.

Weaknesses: each colour needs a plate; each job needs make-ready and registration; changing artwork means changing plates.

Setup is typically several hundred dollars and a few hours. Spread over 100,000 labels it is negligible; spread over 50 it is absurd.

Digital printing

Digital prints directly from a file — no plates. Setup is short, artwork changes are free, and a 50-unit run is a normal job.

Strengths: no plate cost, fast turnaround, variable data, economical below a few thousand units.

Weaknesses: higher cost per unit at volume, limited to digital-compatible stocks, colour matching to Pantone is approximate.

Where the crossover sits

Quantity Better method Reason
50–500 Digital Plate and make-ready dominate flexo
500–2,000 Digital, or flexo if artwork is stable Depends on colours and stock
2,000–10,000 Flexo usually wins Setup amortised
10,000+ Flexo Per-unit cost dominates

The exact crossover depends on the number of colours, the substrate and the finishing. A one-colour label on paper crosses earlier than a six-colour label on film.

Why this matters for a first order

A 50-unit order exists because digital removed the plate cost. That is also why:

  • Artwork changes are cheap at low volume — no plates to remake.
  • Variable data is possible — each label can carry a different code.
  • Colour matching is approximate — digital CMYK cannot hit every Pantone exactly.

Colour in each method

Flexo prints spot colours mixed to a reference, which is how brands achieve an exact match across packaging. Digital approximates those colours with CMYK, usually closely enough for a label but not identically to a litho-printed carton.

If a brand colour must match existing packaging exactly, say so before the run and expect either a spot colour job or a physical proof to approve.

What this means for buyers

Low volume is a digital job, and that is why it costs more per unit. The comparison is not “labels are expensive at 50” but “setup is spread over 50 instead of 50,000”.

Do not ask for exact Pantone matching on a 50-unit digital run. Ask for a proof and approve the colour visually; exact matching is a flexo conversation.

Reorder at the crossover. Once a design sells steadily, moving from 50 to 2,000 changes the unit price materially and often moves the job to flexo.

Ask which method is being quoted. A price without a method is a number without a reason.

Quick answers

Why do most label printers have a 1,000 unit minimum?

Because flexographic printing needs a plate per colour and a make-ready before the first label. That setup costs roughly the same at 500 units and at 500,000, so printers push quantity up until the unit price looks reasonable, and decline below it.

Is digital printing lower quality than flexo?

Not for labels at normal viewing distance. Digital resolution and colour are good, but it matches spot colours approximately rather than exactly, and it is limited to digital-compatible stocks. Flexo wins on exact brand colour and on cost at volume.
